How to build a Hylian Shield cosplay prop

Materials
Interlocking foam floor mats from Harbor Freight ($8 for a 4-pack) are the cheapest entry point. For a more rigid build, use XPS insulation foam board from any hardware store, or layer 10mm EVA sheets. If you need the shield to actually hold its shape for masquerade judging, a thin plywood or MDF backer works but adds real weight. Strapping goes on the back with heavy-duty Velcro or bolted handles through the foam.
Construction
Draw the outline on your material and cut with a fresh box cutter (or hot wire for XPS). For a domed profile, stack progressively smaller circles of foam and sand smooth. Add a rim from a pool noodle split lengthwise. Place your arm straps at roughly 1/3 and 2/3 from the top so the shield balances when you hold it. If the shape is irregular, make a cardboard mockup first and hold it up to a mirror to check symmetry.
Finishing
Shields live or die by the paint job. Base coat the face in your primary color, then mask off the emblem with painter's tape (or vinyl cut on a Cricut if you have one). Rub-n-Buff in silver or gold on the rim gives a realistic metal look without adding weight. For battle damage, press a soldering iron into the foam before painting to make dimples and slashes. Paint the damage dark, then dry-brush metal over the edges.
