How to build a Mjolnir cosplay prop
Build notes for a axe-class prop at 58 cm (22.8 in) canonical scale based on Thor's version from Marvel. Adjust proportions to your height using the calculator above. At this size, detail work and paint finish matter more than structural engineering.
Materials
10mm EVA foam for the axe head, PVC pipe or a wooden broom handle for the shaft. For the blade edge, use thinner 4mm or 6mm foam beveled to a point. Bond the head to the shaft with Barge cement and reinforce with screws from inside the foam into the handle (the cement alone will fail on impact). Real leather strips or paracord for the handle wrap. Total cost: $25 to $50 depending on what you have lying around.
Construction
Cut two axe head halves from your template, sandwich them over the handle end, and cement together. Build up raised details (runes, engravings, wolf heads) with thin craft foam or hot glue lines drawn onto the surface. For the handle wrap, start at the bottom and work up, overlapping each layer by about 1/4 inch. Secure the ends with small dots of super glue, not hot glue. Test the weight balance before finishing.
Finishing
The head needs to look like forged metal. Base coat in dark gunmetal acrylic, let it fully cure, then dry-brush silver on the edges and high points where real metal would catch light. Stipple orange and burnt sienna for rust effects, concentrating in the recesses and where the blade meets the handle. The shaft gets a dark brown base with lighter dry-brushing for wood grain. Seal everything with matte clear coat.
