How to build a Rebellion cosplay prop
Build notes for a greatsword-class prop at 132 cm (4'4") canonical scale based on Dante's version from Devil May Cry. Adjust proportions to your height using the calculator above. At this size, weight management and transport are your biggest challenges.
Materials
At this scale, weight management is everything. Use 3/4-inch PVC pipe as the spine (aluminum tube works but costs more). Wrap in 10mm EVA for the blade body, 6mm for raised details. For blades over 120 cm, plan a two-piece build that slots together for transport. Pool noodles are your friend here: split them lengthwise and use them as cheap filler for thick blade sections. Construction
Template everything at full scale on cardboard first. You want the PVC core running the full length. Glue foam halves around the core with Barge, then clamp with binder clips while it cures (at least 2 hours). Carve and sand the edge bevel once it's solid. Build the handle wrap separately: real leather strips or vinyl over a foam grip feels great and looks the part. Keep the total weight under 2.5 kg or you'll regret carrying it all day at the con.
Finishing
Heat-seal every foam edge with a heat gun before priming. Large flat surfaces show every imperfection, so don't rush the Flexbond coats. Three coats minimum, sanding between each. Silver or steel base coat, then weather with brown and burnt umber washes concentrated at the edges and fuller groove. Always go matte clear coat on large blades. Gloss looks like a toy.
