Build guide
Nobody needs the $1,495 Schott jacket. I'll say it again because every Leon thread drifts back to it: the jacket matters less than the straps over your ribs. I've seen a $40 thrifted flight jacket read as Leon from across a hall, and I've seen a perfect replica read as a guy in a nice coat because his shoulder rig was hanging off him like a backpack.
So most of this build is fit, not sewing.
The harness is the piece that decides it. Mine is a $30 brown leather vertical double shoulder holster, the generic one half of r/CosplayHelp ends up buying. Out of the bag it's wrong in two ways. The leather is too orange next to the jacket (I knocked it down with one coat of dark brown Angelus, which lands close to #5A3A24 on the palette), and the straps ship long enough to fit a linebacker. Shorten them until the cross sits between your shoulder blades and the holsters ride high and tight against your ribs, not at your waist. If you can slide a flat hand under the front straps with the jacket off, they're too loose. With the jacket on, loose straps push the holsters outward and the whole silhouette goes soft.
The knife sheath isn't part of any rig I've found. I zip-tied a black nylon sheath to the left front strap, two ties top and bottom so it can't rotate, angled to match the reference. Carry spare zip ties. One snapped on me at Momocon while I was sitting on a stairwell eating a pretzel, and I spent the afternoon holding the sheath on with a hair tie.
Drop-leg holster next. Hang the platform so the grip sits where your right hand rests when your arms are relaxed. Not lower. A holster down at the knee is the most common critique on finished Leon posts, and it usually happens because something heavy on the other side pulled the belt crooked. Keep the weight even and cinch both thigh straps before you walk anywhere.
Props trip people up for a different reason. Your pistol has to be a solid prop: 3D-printed, foam, or a rubber training pistol, no moving trigger or slide. I paint a full blaze orange band around the muzzle rather than just the face, because the check line volunteer looks at it from the side, not down the barrel. Read your con's policy before you paint anything, since a few ban realistic firearms outright. Rubber training knife in the sheath. Never the real thing.
Then the wig. Light ash brown, not yellow. Thin it hard, dust it with dry shampoo until the shine is gone, and move the part well off center so the heavy side falls across your face.
The rest is shopping: a fitted navy shirt (#1E2638 is close), slim tactical pants with the thigh pocket, black combat boots, fingerless gloves. Budget runs $180 to $450 depending on the jacket, and four weeks is plenty if you order the wig and harness in week one.
Expect to sweat. Shearling plus leather straps is a winter outfit. I wear the jacket open and carry it between photo sets.

Shearling bomber jacket

Modifications for shearling bomber jacket: Use view D for the plain body and lined construction. Drop the rib knit collar, cuffs and waistband: cut the waistband and cuffs from self fabric instead, and draft a wide notched collar about 4in deep at center back cut in faux shearling. Add a throat latch tab under the collar and a self-fabric tab with a roller buckle at each side seam just above the hem. Line the body in faux sherpa, or sherpa on the upper body only if you run warm.
Almost everyone buys or thrifts this jacket, and that's the template's default. Sew it only if you can't find one in your size. No commercial pattern has the B-3 collar, so the collar is your own draft on a basic bomber body.
