Goku's look is deceptively simple: an orange gi, a blue undershirt, and hair that defies gravity. That simplicity is the trap. Because there are so few pieces, each one has to be right. The orange has to be the right orange. The wig has to hold its shape. The boot covers have to look like boots, not fabric tubes tied to your shoes.
This is an intermediate build. The gi is an easy sew: a wrap-front top with side ties and loose pants with elastic. If you've made pajama pants or a bathrobe, you've basically made a gi. The wig is the skill check. Goku's hair is the most recognizable silhouette in anime, and a floppy wig kills the whole build. Buy the wig first and confirm it spikes before you cut a single piece of fabric.
Here's the order. Get the wig in hand and test it on a wig stand. While it's setting, source your orange fabric. Cotton twill in persimmon or pumpkin is the sweet spot: it hangs like a real gi, breathes on the con floor, and the color reads as Goku orange on camera. Polyester or shiny orange reads as a Spirit Halloween costume. Order swatches and check them in sunlight before buying yardage.
The gi top is a wrap-front jacket with no closures. Side ties at the waist keep it closed, and the V-neck shows the blue undershirt. Don't overcomplicate it, this is a martial arts uniform, not a tailored blazer. The pants are even simpler: wide legs with elastic at the waist and a side slit at the hem. The blue trim at the ankle is the detail that makes them read as Goku pants instead of orange pajama bottoms.
The part everyone messes up is the wig. Goku's spikes don't go straight up, they curve back from the forehead, flare out at the sides, and spike up and out at the back. Section the wig, spike in small groups with Got2b Glued, and let it set overnight. Don't touch it while it dries. The boot covers are the other trap: they need structure. Line them with interfacing or use faux leather so they hold a boot shape instead of collapsing into fabric scrunchies.
Budget runs about $70 to $200. The low end is a dyed karate gi and a budget wig. The high end is quality cotton twill, a professionally styled wig, and faux leather boot covers. Whichever route you take, the wig and the fabric color are what sell the build, not how much you spent.
Give yourself four weeks. Week one: wig and fabric swatches. Week two: pattern and cut the gi. Week three: sew the gi, undershirt, and boot covers. Week four: finish the wig and do a full suit-up with movement test. Get the wig this week.
